I live in Houston, and don't visit the beach often. Mine is still in rather good shap. However, I am quite envious of what you are getting to do to your frame, as mine is showing some age spots. Splattering on POR15 in bad areas just won't get to the root of prevention like what you are doing, with all of those fancy tools. Le sigh. I do see me having to do something similar in the future.
Which grade of steel are you using for the boxing?
409 mild steel? Something else?
If you are going to die punch the new pieces, or whatever it is called, then I am pretty much about it. I'd like to see how it turns out, then will probably say yes.
Check behind the Toyota dealers. There maybe some old frames that you can use for parts.
